It appears to have a vacuum leak at the differential. 1. Can I replace the vacuum diaphragm while still in the truck? I think that I have enough clearance to pull the cover without dropping the entire unit. 2. What parts should I order in combination with the diaphragm? See attached image...

All I needed was a new one, part no 23. You can remove the housing, no 38, without removing the transfer case. The most fiddly aspect of the job is making surs the new diaphragm sits properly against the transfer case body. There is a recess in which the diphragm ring needs to rest. You can use a bit of vaseline to hold it in place while you tighten up the bolts.

Can't moon problem indicating that the TC shift motor or gear is getting ready for service. Do a Search here. Not here is a way to get it working properly again on a temporary basis.

I ended up removing the front prop shaft which helped access but it still did t easily clear the the front flange for the prop shaft on the transfer box. I ended up filing the bottom of the housing to clear the flange and it works a treat, if I need to do the job again it will be far easier I only had to clearance the housing by around 1/4 inch.
